Control System Malfunction
When the brain of your booth stops working correctly, production stops. Here's how to diagnose control system issues.
What You're Experiencing
The paint booth control system (PLC, controller, or automation) is not functioning correctly, causing equipment to behave unexpectedly or not at all.
Visual Signs:
- HMI/display showing fault codes or frozen
- Equipment not responding to commands
- Sequence not progressing correctly
- Random or erratic equipment behavior
- Control outputs not matching commands
- PLC fault light illuminated
Sound Signs:
- Equipment cycling on/off unexpectedly
- Alarms from incorrect operations
- Sequence timing sounds wrong
Safety Risks — Read Before Proceeding
Safety functions disabled
Action: If control system manages safety interlocks, verify safety manually or do not operate.
Unpredictable equipment behavior
Action: Equipment may start unexpectedly. Keep clear of moving equipment. Use E-stop if needed.
Process out of control
Action: Temperature, airflow, or other processes may not be controlled correctly.
Immediate Steps to Take
- 1
Note all fault codes, messages, and LED states
- 2
Do NOT reset without understanding the fault
- 3
Check if problem affects safety functions
- 4
Verify power supply voltages
- 5
Check communication cables and connections
- 6
Review recent changes (program, parameters, wiring)
- 7
Try cycling power only after documenting everything
Common Causes
Here are the most likely reasons you're experiencing this problem, ranked by how often we see them.
Program/Logic Fault
commonControl program has encountered an error condition or logic conflict.
I/O Module Failure
occasionalInput or output module has failed, causing lost communication with field devices.
Communication Failure
occasionalNetwork or communication between controller and devices has failed.
Power Supply Issue
occasionalController power supply failing or providing unstable power.
Processor Failure
rarePLC processor has faulted or failed completely.
Memory/Program Corruption
rareControl program or parameters have become corrupted.
