Spray Gun Problems

Your spray gun is the final control point for finish quality. Here's how to diagnose and resolve common issues.

What You're Experiencing

The spray gun is not performing properly, affecting application quality or efficiency.

Visual Signs:

  • Uneven spray pattern
  • Spitting or spattering
  • Heavy center or split pattern
  • Fluid dripping from gun
  • No spray or weak spray
  • Finish defects (orange peel, runs)
  • Excessive overspray

Sound Signs:

  • Hissing from air leaks
  • Pulsating or interrupted spray
  • Unusual whistling
  • Different sound than normal operation

Safety Risks — Read Before Proceeding

medium(OSHA 1910.94)

Poor atomization increases exposure

Action: Poorly atomized spray creates larger droplets that increase inhalation risk.

high

Air injection injury

Action: Never point spray gun at skin. High-pressure injection can cause serious injury.

low

Material waste and rework

Action: Gun problems waste expensive materials and create rework.

Immediate Steps to Take

  1. 1

Clean air cap and fluid nozzle thoroughly

  2. 2

Check air supply pressure at the gun

  3. 3

Verify paint viscosity with viscosity cup

  4. 4

Inspect needle and nozzle for wear

  5. 5

    Check all seals for leaks

  6. 6

Test spray pattern on test panel

  7. 7

Compare to known good gun if available

Common Causes

Here are the most likely reasons you're experiencing this problem, ranked by how often we see them.

Clogged Air Cap or Fluid Nozzle

common

Paint buildup in air cap holes or fluid nozzle tip is disrupting the spray pattern.

Worn Needle/Nozzle Set

common

The needle and nozzle have worn from use, causing poor shut-off or pattern issues.

Air Supply Issues

common

Inadequate air pressure or volume at the gun due to compressor, hose, or regulator issues.

Incorrect Settings

occasional

Fluid, fan, or air pressure settings are not optimized for the material being sprayed.

Material Viscosity

occasional

Paint viscosity is not correct for the gun setup, causing atomization problems.

Seal or Packing Failure

occasional

Internal seals or packings have failed, causing leaks or inconsistent operation.

Spray Gun Problems FAQ

Common questions about this issue

Rebuild kits (new seals, needle, nozzle) should be installed based on usage—typically every 6-12 months for daily production use. Replace sooner if you notice leaks, pattern issues, or difficulty adjusting. Some high-volume shops rebuild quarterly.
Orange peel is usually: too low atomizing pressure, too high fluid flow, wrong viscosity, or spraying too far from surface. Check: air pressure at gun (not just regulator), fluid needle adjustment, paint reduction ratio, and spray distance.
HVLP is required in many jurisdictions for VOC compliance and wastes less material. Conventional gives faster application. HVLP is generally better for most applications. Discuss with WERCS for recommendations based on your specific needs.
Initial spitting usually means: fluid nozzle not fully seated, needle packing loose, or paint drying in tip between passes. Clean nozzle, tighten connections, and avoid long pauses between passes.
